The weather has finally cooperated and I managed to take my Bushbaby on her
maiden flight today. I'm pleased to say it went off without a hitch and
she
flies beautifully. It's certainly a dream come true. I've added some pics

gussets are the thing!
Mine is a regular 912 UL and not the "S" So maybe Skystar will not have the
same policy for my situation.

We had the gussets on my wife's pulsar and it still cracked. We talked to
the Rotax Guru, Eric, and he said we might be running the engine at too low
of an rpm. We now run the engine at 5200 or above and have not had any more
cracks.

After just 29 total hours on the system. The Skystar supplied exhaust on my
Classic IV, with a 912 UL is giving me a headache!
This week, the darned muffler has split again. I have had it welded twice in
the past and now I notice a new split. The splitting is happening on the
face
flange (for want of a better description) that holds the tail pipe.
I can't understand why, the only thing I notice is that the tail pipe enters
the silencer and goes in for a couple of inches. The left rear exhaust
enters
the silencer, right on top of the inserted tail pipe and maybe there is too
much heat travel to the "face flange" and this flange just can't cope with
these
extremes!
Is there anyone who has had the same problem with the muffler? What was the
remedy? I feel it pointless to have it welded again and break after 2 to 3
hours. I am going to call Skystar and see if they have a better muffler unit
available.
Any comments will help.

P.S. Nome is "digging out" after a record snowfall last night. I was "stuck"
this AM and it took me three hours to dig out my 4X4 Chevy PU from the front of
the house. Winds last night were 40 gusting to 60 mph. Can you say "snow
drifts?"

To the List,
Herbert Golette and I were the only pilots of the group who signed up
for the Bahamas trip last November to actually commit. All the others
backed out as the departure time was approached. However, two aircraft
were all that was necessary for our over the water flight in the
Bahamas. As most of you know by now we had unforseen problems after we
departed Warrenton, Virginia that kept us from completing our trip as
planned. Herb has written a very nice report in his EAA Chapter 790
Newsletter that describes in detail the problems he encountered on our
flight south. I have scanned the document and presented it below.
Although we were disappointed in not being able to fly the Bahamas, my
Daughter Diane and I took the time to fly to Key West, Florida. While
at Key West we ran into Marc Hightower who has a Kitfox hangared at the
Key West Airport. He was a big help in recommending where to stay and
the best places to eat. The thought of flying the Bahamas is still high
in my list of things to do and the first opportunity that arises, I'm
out of here.

WHAT HAPPENED TO MY BAHAMAS TRIP

I was planning to go island hopping in the Bahamas with seven other
Kitfoxes this November. Eight weeks prior to our departure two of the
eight pilots canceled. I was to join three others in Warrenton, VA. The
rest wanted to meet us in Fort Pierce, FL., our starting point, and a
good place to get outfitted for over-water flights.
I left Harvard, IL early on 30 Oct. for Warrenton, VA with a fuel stop
an Marion, OH. John King, the organizer for this, trip met me upon
landing at W66. "Where are the others," I asked? There were no others.
It was just John and myself. Everybody else had different excuses. We
agreed that a flight of two planes were the minimum for over-water
flights in case of an emergency. After refueling, my Fox would not
start. I did not think much of it. We pushed it into a hangar.
John and his wife graciously took care of me overnight in their big home
20 minutes away. The next morning my engine started right up and we were
a flight of two bound for Fort Pierce, FL. John flew a Series 6 Kitfox
with higher payload and a 100 hp Rotax engine. He took his Daughter
Diane along for the trip. Every time John strayed off course he claimed
that Diane was flying the plane!
We stopped for fuel in Manning, SC. Again, my engine would not start, no
matter what I did. This time I got concerned. I had fuel to the
carburetors, checked the jets, primer, choke. I could not see a spark,
blaming it on the strong sunlight. I put some fuel into the front
cylinders, not a pop. I called Lockwood, the Rotax repair center in
Florida, repeatedly. They suggested my battery was low and would not
produce the minimum cranking speed of 300 rpm. I had 400, thank you, Die
Hard. They insisted that it couldn't be the ignition, because I have two
completely independent ignition systems, each firing one of the two
plugs in each cylinder, and they do not quit at the same time. I hired
a local A&P mechanic for three hours at $70 per hour. He was no help
either. What to do? Out of desperation I proceeded to change one of
two electronic ignition modules, even when I knew there was nothing
wrong with either. (I had a spare)
The FBO closed at 5:30 this Friday and remained closed all weekend, and
if we wanted a ride to a motel, we better quit now. So, John and myself
tied down the Foxes and I closed everything as best as I could. It was
decision time. If she would not start in the morning, I could either
get Lockwood to come up from Florida to fix it, or trailer it home, once
I got my trailer. Lockwood was swamped with work and could not help for
at least two weeks.
If she did start in the morning, I could fly it to Lockwood and leave it
for them to fix and come back later to retrieve it or I could fly it
toward home and minimize trailer time. It was clear to me that I could
not take the chance of getting stuck on some remote island. John and
Diane would not continue over open water by themselves and they decided
to visit the Florida Keys instead.
Returning to the airport the next morning, I finished installing the
spare ignition module. By mistake I had disconnected both electric wires
from both ignition modules that fire the four double ignition coils.
Therefore I had to re-connect them. This seemingly unrelated action
cured my starting problems. I did not realize it at that time. With
everything buttoned up and our good-by's said, I cranked the engine and
she started right away. John with Diane flew south and I headed
Northwest for Lexington KY; landing after 4.4 hours and one hour of fuel
remaining. After refueling, the engine started right up again, this time
only to my tie-down spot. There was not enough daylight left to make it
home the same day. The weather in Chicago was nasty anyway.
The breaking and reconnecting of the wire connectors caused a sort of
cleaning action and lowered the resistance to the ignition modules to
the point where 400 rpm was ample for starting. I had used silicon
grease to lubricate the terminals four years ago when I should have used
dielectric silicon grease instead. Why hot versus cold? Do not cold
temperatures promote conductivity?
That is why my Bahamas dream will remain one.
