This is a good time to post a question on this subject. I got a little over-zealous
removing the return so the doors could fit. Dave Saylor suggested several
ways to rebuild it back up, but I thought I'd check on what others think is too
much gap first. Should it almost touch the door all the way around or do you
just need "some" return?

Subject: | closing the door |
I'm still messing with various door mods, one of which is a molded in
armrest that acts as a handle to assist in the closing process. The
handle is in the center of the door, which hopefully will apply even
pressure on the fore/aft seals. Enclosed is a picture of the handle, not
yet glassed onto the door.

Subject: | Aft Spar drill to 3/8" - and flap bushings - helpful hi |
Drilling the aft spar is a bit of a challenge if you do not want to mess up the
hole having it out of round or too large as Vans admonishes you NOT to have happen.
To prevent this happening on these 2 important holes, drill the hole to
very slightly under size and purchase or borrow a 3/8" reamer and ream the hole
to its final diameter with cutting oil. You will get a nice smooth bore and
a desired tight fit on the #AN-6 bolts.
The flap bushings can be installed using a hand squeezer and brought to center
with a bolt and over sized washers.

much the door gap closes when the doors are in place.

I'm putting the canopy back on for good in a few days, so I'll check again, but
in the initial fitting, there were some areas with larger gaps. I'll just mount
them and look. I know a few areas will need some build up. Would a 1/4" be
OK, or should I go for 1/8 to 1/16"?

door seal.
I would like to get the door closed just touching the door seal with
just a little compression.

I have access to an industrial sewing machine but I initially hand
sewed them to tack in place. The webbing is rather course and could be
sewn easily. Once tacked in place I dry fit them in the plane and then
used a regular sewing machine. it was a snap. If you want a pro to sew
it try tacking like I did and take it to an upholstery shop to have them
do it while you wait for $20.00.
For the DIYer's out there one can get a 2" or 3" wide Rotary Cam
Release 4 or 5 point seatbelt for under $40.00 delivered from ebay. I
think I paid under $30.00 delivered for each of mine. Look up "Cam Seat
belt" on ebay. Please note you can make a perfectly good and safe
seatbelt set but these are obviously not the quality of a $400-600
Hooker Harness belt.
Other observations. I suggest you but one or two sets to start
rather than all 4 sets before one is sure you want to go that way.
Additionally there are other belt companies out there that offer "Y"
sewn belts already:

takeoff there. Anyone have distances for 2700# @ 5000 MSL? Engine is IO540
and CS prop. Seems like it should not be a problem but at least a pause for
thought. On second thought I took a load of 4 and the tool box to KSEZ and
never gave it a second thought; no problem.

Been there once in my C177RG; landed to the West. Landed on 24. watch the
approach; has to be steep and on speed. FBO very helpful on SW end of field.

The skin hole is oversized, and the hole in the landing gear weldment
should be the proper size and the fitting is mounted on the weldment
and the hole in the skin is a clearance hole. If you drilled out the
weldment to 5/8", then you'll need to make a plate with a smaller hole
and patch it in.

weight and density altitude. But two weekends ago it was close to 80
and I
did 8 young eagle flights, several at gross weight ~2650 to 2700. Was
off
the ground between 2000 and 2500 feet without trying...hope that helps.

Don,
I have flown into both several/many times. Chino is wide open
while Fullerton is short-ish with radio towers nearby. Keep your eyes
pealed for them and their support cables. Also Fullerton is not that
easy to pick out when LA skies prevail (AKA smog). This is where EFIS
really helps as it can look like just another strip mall from a mile
out. If you want specifics of Chino contact the regular RV list there
are MANY RV's flying out of Chino.
I am occasionally based at WHP. You are welcome to use my hangar
when I am not there. Contact me off list if needed.
