Under what circumstances are "normal" and "R1" pistons used?
If I have a cylinder overhauled, would the original piston be reused?
Is replacing a piston without overhauling an engine ever a possibility?
Can you have both normal and R1 pistons in one engine?

If an engine has been run for a reasonable time let us say just 40 hours hours,
then the standard pistons will be too small after the cylinder has been honed,
and at that stage will need the first oversize called R1.
So by definition this means that after an overhaul, unless the engine is effectively
never used, you will need new and oversize pistons. And so the original
pistons would not be reused. We have overhauled several thousand engines and never
use original size pistons in these overhauls for this reason.
Logically there's no reason why standard and R1 pistons in one engine should not
be used, except for piston weight. Most people don't realise that there is a
complex procedure to allow for different piston weights of course the assumption
is that all the pistons in one engine are within a small variation the same
weight. And so all the pistons together with rings pins plugs and half the
connecting rod are weighed and there is a complex formula whereby weights can
be adjusted in the counterbalance of the crankshaft. These are in the form of
heavy bolts which are screwed into the counter weight. Of course very few people
bother to do this but if it is done you will end up with a much smoother engine.
