Well, Ive just screwed up my rudder nose skin. I mounted it and drilled it
yesterday and when I removed it, much to my horror discovered that the edge
distance for the holes varied between 3mm at the top and 5mm at the bottom.
Not going to work. Im trying to analyze what happened. It fits tight to
the ribs. At first I thought that sliding the skin toward the top of the
rudder would help, but I only gain about 2mm by doing that for a uniform 6mm
edge distance with careful placement. Perplexed at this point. The part is
clearly junk, but I need to figure out what happened before I go after a
second attempt. Ill call Zenith on Monday. Maybe the skin is too small?
Has anyone else run into this? Does anyone know the max distance along the
front face of the spar from the bottom of the spar to the bottom edge of the
nose skin.

Don't sweat it, you can fabricate another skin very easily. Fortunately,
Airparts is only 20 minutes away for me, but I think I may own a couple of
bricks in their building before I'm done.
One thing I did to assure success (pc term for cheating) was to
deliberately cut the skin about half an inch wider, drill & cleco as before
on one side, bend it around and backdrill the other side, (thus assuring
plenty of edge distance,) and then cut the excess off.

Larry:
I'm going to take a wild guess as to what happened. Did you drill and cleco
the nose skin under the rudderskin first? You are supposed to drill and
cleco it on the outside of the rudder skin, then remove it, trim it, then
tuck it under for the final installation.

One of my scuba diving instructors told me that we can
measure the level of experience of an individual by
counting the marks of arrows in his back... in terms
of plane building, I think I now have a LOT of
experience for building a single plane.
I messed up my rudder's skin too. Although it looked
like I was doing well with the oversize skin, when I
decided to make the initial rough cut before the final
cut of the skin, I cut too far into the rudder and
&?%$/ up the skin. I tried to make a final cut to see
how it would look like and here is what I saw:

So, next day, I made three new ribs (it's hard to
duplicate holes in those ribs that are not at top or
bottom of the rudder) and a new skin.

Of course, during the project, I found a multitude of
new ways of making mistake and re-doing some work.
In the end, the result is pretty impressive and while
it takes longer than I estimated to complete the
project, I'm very satisfied of my accomplishment to

One thing I learned that really helped me for the
project is installing all skins oversize by a couple
of inches. Then, they are not cut to plans'
dimensions, but rather to fit. My technical advisor
(mentor) told me to do it this way.
The other thing he told me is "measure twice and cut
once"... but this I had a lot of difficulty with.
