Mark- After reading of your problem, the only thing I can come up with is
"Did you use a 13mm spacer under the outboard leading edge before you
drilled the rivet holes"? I had no problems with the ailerons, so I feel
very lucky after reading your e-mail. Good luck! Al Young 601XL finishing
second wing.

Thanks to all for the replies. Lots of good tips. I am on active duty and as
you can imagine a little distracted at the moment (and thus accounting for
the slow build). Looks like a couple of things together account for the
trashed part. Did check the location of the rib- 610mm up the spar to the
rivet holes per the drawing. I ordered a new skin yesterday- $38 as I
recall, w/ shipping. Individual replies later, maybe this weekend...

Sorry to hear about your nose skin problem. I did "exactly" the same
thing at
the rudder school. Two things that I did wrong included 1) Not having
the nose
skin high enough on the rudder (Although as you found out - this only
accounts
for several mm's of edge distance) and 2) the nose rib was installed
with a
90 degree angle to the spar as the instructions called for. Just
before drilling,
I was told to push the nose rib up in order to get the skin tight.
The
got tight, but it also pulled out enough that I too only had 3mm of
edge distance.
The 90 degree angle is critical as pushing it up only a few degree is
really
pushing out the nose skin a lot based upon the geometry.
Another possibility for your results could be a mislocated nose rib.
If it is
too high you will end up pushing the skin away from the spar. Also
check you
skin size to make sure it was not cut short originally, there should
be excess
material.
A valuable lesson was learned by my mistake and that is "when" (Not
if) I get permission
to buy the rest of the kit, I will draw a minimum penetration line on
skins that go in and get drilled with no ability to see how much
overlap you
have. As long as the line is not visible, you will automatically have
sufficient
edge clearance.

GOOD IDEA!
How about someone asking Zenith to post a check-in sheet to see
how many builders attend. There might even be a place
for what day you arrived and the first arrivals could put
down a place for Zenith builders to gather at two specific
times of the day. Also Name Stickers might make it easier
to identify the Zenith builders at that point.
I'm going to be there mid-week, probably the 3-4th.
See you all there perhaps..........

how about we congregate at the ZAC display at the end of the daily program?
Maybe organize to go to a local restaurant? I like the idea of setting up a
check-in sheet.

You best keep the tension below 25lbs. Otherwise you will find that your
bulkheads will start to deform.

have a bend radius already but I'm building from scratch and have no such

Mark,
I'm not building an XL but I did am scratch building on HD. I made a
fixture out of 2x4's and a piece of 4 inch plastic pipe. I had it a
little easier, mine wasn't 12 feet long. When it was done I had a small
piece of a radius on skin but it was sufficient to do it. If you'll
interested in a picture I'll have to go out in the shop and take one I
don't think I took any when I was bending them. Its a hand full even for
two people.

Don't be blinded into assuming it MUST be a SINGLE twelve-foot piece of
aluminum.
I don't have the answer to your question, and it may be that a one piece
skin may be the best answer.
I just want to help you ensure that you're asking the right question.

problems with this approach. Also, if using the Subaru engine with just
LE tanks where the battery ended up (firewall or behind the seats).

The only problem that I have with mine is that I have to have the fuel pump
running constantly. That may vary according to your particular setup (carb
placement, size of tubing, how many 90 deg bends). I'm not pleased with the
placement of the fuel sender, on the side of the tank. The screw holes are
weeping fuel, but I think I can get past that. I'm going to try some
Permatex 518. If that doesn't work, then I'll get some Proseal. Some have
complained that their tanks leak around the welds. I haven't had that
problem and hopefully ZAC has that straightened out now.
