I am seeking guidance on the topic of making the flanges for the many lightening
holes in the 601XL.
I prefer to avoid the cost and difficulty of having someone machine a flanging
die like the one on Scott Laughlins page, and wondered if anyone can comment (good
or bad) on their experience with the hole flanging tool available from Aircraft
Spruce or any other inexpensive alternative to the dies. The tool appears
to be a pair of bearings on a stick.
I would also appreciate a brief description on the technique for using the flanging
tool, i.e. does it come with instructions or is it totally obvious once you
have it in hand?

I bought the ASS tool, but it is *not* worth the money.
The little wheels are actually those you buy at the hardware store, for the shower
doors. The
outside is made of nylon. Very wobbly, don't last long.
I used the handle and attached a couple of real bearings, as seen on this site
(Chris
Boultinghouse's):

Requires a bit of practice, though. Results are acceptable, but it is hard to get
the same quality
as with flanging dies. Cheap enough and easy to make to see if that's what you
want.

Why don't you try this first before you order the one from A&S.
The BearHawk people, use what they call a "BobStick"
It is a simple piece of maple or other hard wood dowel., with a slit cut
in the end. Slip the dowel slit on the ligtening hole. Bend down about
25% of the disired flange. Slowly work around the hole. about 3-4 times.
With a little practice you can make a very nice flange, Its easy to do,
practice on 3-4 holes, and you will be very satisfied with the results.
Same priniciple as bending over rib lips, secret is to make 3-4 passes.
I emailed you a picture of the stick and a rib done with it. Its pretty
self explainitory.
Make a good stick and there isn't any reason to make dies. Works on alum
up to .050 Try it you will like the results.

a Sonex. He's using flanging dies for his Sonex however. His new project

I'm not sure how the "stick with bearings" works, but the dies make quick
work of flanging a hole. I plan on using the "stick" for the 65mm holes in
Ribs 8 and 9 since I don't want to have dies made just for four holes.

Hi,
I know a lot of you there have a lot of experience.
I finished to make all forming blocks for the o/B and i/B wings of the HDS (19:39
hours).
I have a doubt about the perfection of the forming blocks as the coordinates on
the drawing are of a very low resolution, Does any body can clarify this point
for me? there are any high resolution coordinates for the ribs?
I need urgent inputs regarding this problem as I considering buying already made
ribs instead of forming them by my self risking to have unperfected wings.

Sonex makes a set of extruded plastic dies that they sell relatively cheap,
Like $50 for both holes or something like that. but I have lost the link
or it has changed. I am not sure what size holes they use either. It
would be nice if Zenith did this to for plans builders too.

A while back, I asked Chris about the Sonex dies.
They can be seen in his Sonex's site (construction log, wings): http://sonex260.wheelsup.org/
I don't remember the dimensions, but I know they aren't the same as Zenith's lightening
holes.
Chris' Zenith page has been accessed frequently in the past few hours, that's why
we can't get to
it. It will come back later.

I did all of my ribs and bulkheads with a set of flanging dies made from
scraps of 3/4 inch plywood and a 45 degree router bit. Only took an hour
or two to make the whole set of dies... and I work slow ;)

I have just finished fitting my wings but have not drilled the rear attachment
holes. Don't know how to get in there to drill. Can you cut away material on the
wing so that you can drill those holes?
