Scott: I had the same problem and used aluminum versatube in the door posts
to fit everything in. Aircraft Spruce has it an the AN fittings.

I use a band saw and might offer some advice. If you can, get one that's variable
speed.
You will need to cut metal much slower than wood.
Another thing, keep your band saw tightened & tuned. If you don't, your cuts will
start to veer off from the mark.
I've been tired & forgotten to check the blade tension & true. You'd swear the
cuts had been made by a drunken sabre saw.

Personally, I have a babyfood jar full of ZnChr. Whenever I need to apply it,
I shake the jar until it mixes again. Then I apply it with a small piece of foam.
Looking at my factory built spars, it surely looks like they used a brush rather
than spraying.

Don't spray, apply with a brush. It's far healthier, quicker, and
doesn't waste half the product like spraying does. Also, zinc
phosphate, sold at most marine stores, does the same job but
is said to be less damaging to your lungs than chromate. Wear
a mask if spraying either one. I buy a spray can of phosphate
as needed, punch a small hole in the top to let the pressure out
(outdoors!), pour the liquid into a vented plastic bottle and brush
out of this. Shake well before using, dilute with lacquer thinner
when needed, lasts a long time.
Don't use zinc under paint, only between parts to delay corrosion.
Under paint I use the gray DuPont self-etching primer, it is by far
the quickest and most versatile option. Just degrease and spray
out of a spray can, no need to sand if you paint within 24 hours,
no need to roughen the surface before priming, sticks to aluminum
and steel like crazy, compatible with any paint you'd ever want to
use, one ten-dollar can coats an entire wing once. Spray guns
don't last long with either primer.
For paint, acrylic (good) or polyurethane (best), use the $39
chinese-copy-HVLP-gun-with-regulator from Harbor Freight if
they still sell it, it's as good as any $200 gun. Absolutely positively
wear a forced-air respiration system if using polyurethane paint,
serious stuff if that gets into your lungs, as in emergency-room-
breathe-through-a-tube-for-the-rest-of-your-life serious.

I live in Columbus, GA and had my 601-HDS inspected several years ago by a
DAR from Peachtree Ciry. There was no question or problem with the hingless
alierons. You need to find someone else for the inspection. Perhaps you could
give the DAR the Zenith phone number and let him speak to Nick or Chris.

My DAR was a little amused at the hingeless ailerons, he didn't really
say anything, just gave me a quizzical look. I laughed and said that No,
I hadn't forgotten to install the hinges, that's the way the blueprint
showed them. He shrugged his shoulders and continued on with the
inspection.
He did have some fun later on when a couple of his buddies dropped by to
see the new airplane in town... sent them right over to the wings to
check out the aileron hinge installation. None of them had seen it done
this way before, but agreed that if it had been tested and approved by
the factory it had to be OK.
Maybe you could print out a copy of the ZAC webpage where they go over
the reasoning behind the hingeless aileron. If he still balks at it, I'd
go shopping for another DAR. You can lead a horse to water, but you
can't make him drink.

How many antennas am I going to need? I have the following:
(1) Comm radio
(1) VOR nav radio
(1) Transponder
No GPS yet, but I plan to have a handheld, which I will hook in to an
external antenna. I'll also have an ELT.
My biggest question is do I need a separate antenna for each device, or
is there one that can accommodate more than one (such as nav/com
combined). I've been looking at the Aircraft Spruce antennas:

I suggest you educate yourself about the hingeless aileron so you can satisfy the
curiosity and concern. I informed mine of the testing done. Tell him about
the quality of the material. I also let him see the maximum throw of 15 degrees.
Then I informed him that a nice 15 degree bank can be done with nearly imperceptible
aileron movement. (I flew the demo three times back in 92 and 93 before
building). Grab the stick, move the aileron about 1/4 inch and say, "that
is a nice easy turn". There's just not a reason for them to wear out. He had

You'll need a seperate antenna for each radio. Two comms or two VORs can share
a single antenna but comms and VORs use different types of antennas.
A comm antenna will be a vertical whip (or bent whip) or fin antenna and can be
mounted on the top or bottom of the fuselage. Since it is a transmitting antenna
it should be at least 3 feet from any other antenna.
The VOR antenna wil be a horizontal V shaped dipole antenna. These are usually
mounted on the top of the vertical tail but can be mounted on a post on hte top
or bottom of the fuselage. Don't forget you'll need a balun (BALanced to UNbalanced
converter) with this antenna if it is not built into the antenna. It doesn't
matter if the surface it is attatched to is movable like the rudder of
the 601, the antenna is omni-directional.
The transponder is going to be a short spike antenna and should be mounted on the
belly at least three feet from any other antenna. They put out very high power
pulses of energy that can interfere with other antennas. Take care to mount
it where is not blocked by other structures, you want the ground based ATC antenna
to have a clear line of sight to your transponder antenna.
A GPS antenna can be mounted anywhere it has a clear view of the sky overhead.
Mine is mounted near the forward edge of the rear the top skin, inside the bubble
of the canopy.

Thanks Bryan -- great info. One more question if I might......do all
these devices use the same type of antenna cable (I assume coax of some
sort?).

FWIW - And maybe someone will have some advice for me
on this one. I bought a used 3-wheel band saw. The
wheels are smaller and arranged into a triangle to
give you a longer cut depth. Works great but with the
bimetal blade I find I am breaking the blades way too
often. The people I get the blades from say the
radius is just too tight on 3-wheel band saws and it
puts too much bending stress on the joints. I
wouldn't buy a 3-wheeled bandsaw again given this
situation. Anyone got any advice on a different blade
or whatever to help my metal cutting be less blade
destructive?

Dave,
That's really hard to say. The plans say to align the chord of the h
stab with the longerons. Easier said than done, I found. It's hard to
get the tolerance down to less than a degree or two, so I found trial
and error was necessary. As far as I can tell the h stab is aligned
slightly nose down with respect to the longerons. Maybe by 1 degree. I
suspect (but don't know for a fact) that the alignment is very dependent
on the wing alignment.
I just knew the goal was to have the elevator aligned with the chord
during straight and level and to have the elevator trim neutral at this
time also. I moved my attach holes up at the back a total of 10 mm from
my original positioning, and the front attach holes down about 5 mm from
my original positioning. Now the elevator and trim tab are where they
belong in straight and level.

My dad made a 3 wheel band saw back in 1940. Even with the very thin
blades, he had a lot of breakage UNTIL he tensioned them very tight. He
claimed that a vibration wave would set up above the work, breaking the
blade. Running it tighter, he said solved the problem.

I think I am going to go with the Harbor Freight Option.The HVLP gun is on
sale now for 34.99. Unfortuanately, brushing is not an option as the airplane
will be tied down outside about 10 miles from the ocean in Orange County CA. so
I want to primer all interior surfaces.

To all,
Several days ago I wrote about a problem with the bottom wings skins
supplied by ZAC. It seemed that Jack Russell and I were getting nowhere with
ZAC. Finally, today I faxed a letter to Sebastian. In it I explained the
problem and was very frank about how I felt. Within 90 minutes I received a
fax back from Nick apologizing for the delay (he believed that the problem
had been solved) and offering to send two new bottom skins. I'm also sure
that the recent e-mails between ZAC and Jack helped.
I just wanted to say that I now feel better about the customer support from
ZAC. It took several months but in the end they did come through and solve
the problem.

We feel that is a Happy ending!
And, the time spent learning that the skins were wrong is a learning
experience,
not neccesarily needed or wanted but a tribute to your skillsets and patience.
After 30 tears in the electrical trades, from Army aircraft, Navy ships,
Hospitals ETC ad nausem I still spend a little time with the not needed and not
wanted every day...
My Dad was right!
