I know you all know the feeling, but I hafta say it anyway. I ordered my set
of plans for the CH 640 today!!!!
Once again I will be scratchbuilding and if any of you know of an easy to
implement and update website style construction log system, I would
appreciate hearing about it. If any of you have votes for other
scratchbuilder's sites that you like and that I could copy, I would
appreciate hearing of that , as well. Afterall, why reinvent the wheel when
what I want is to build an airplane?

Thanks to all on the list who responded to my query! I do not have the
alignment issue where the rear lower longerons are to have excess material
trimmed aft of the HT pieces. It is strictly an issue with the 6B2-3
longerons not being bent properly. I'll just work on "tuning" the bend a
bit.

On the creativeair link there are three packages I belive. One of those has
has a landing lights for installation in small wing tips.
The Zac tips would need to be modified however to make them fit.

Dave, the aluminum listed in the plans runs from .016 to .1875 and
then some angle stuff and some steel. You will need a bunch of the .016, quite
a
bit of the .025 and not so much of the thicker stuff. But let me warn you, you
can't buy a lot of the thicker stuff and then split it to make thinner stuff.
I tried to split .040 thinking I could get some cheap .016 and .024, (which
is almost .025). If it would have worked I could have saved some money, but it
didn't turn out so good, so just follow the plans and buy what they say. There
is an estimate of materials needed on the CD they will include with your
plans. Good luck and like one guy said, be sure and buy some bandaids.

We are in the process of building a Zenith 801 and are pondering where best
to locate the flasher electronic units. There seem to be two opinions.
Mount the flasher electronics in the wing tips (to make the wiring from the
electronics to the strobe lights short in an effort to reduce the potential
for popping/interference in the intercom/radio) or mount the electronics
somewhere convenient, like under the seats (so that they can be serviced
easily should something fail) and then run the cables from the fuselage to
the wingtips.
Is there a real advantage to either setup?
Where are the units located in certified airplanes?
Are properly grounded/shielded cables more important than cable length?
Not that it matters, but we are using AeroFlash combination position and
strobe units on the wing tips (the ones Zenith sells).

Could you let us know the outcome of your discussions with Nick. I also have the
dual stick option. I seem to recall reading an NTSB report on an RV (- 6 I
believe) was lost during take off a few years ago because the stick got stuck
under the instrument panel.

I just finished installing the dual stick option, and thought I would pass along
a few comments...
6. The ZAC foto guide makes mention that the end of the stick might have to be
trimmed if a big grip is used, in order for the stick to fit under the control
panel. This was a real concern to me since the stick would not not fit under
the panel in any case, and would need to be shortened by some 25 mm to do so,
and the average neat- looking grip ranges from 100 to 125 mm in length....
(mumble, mumble, curse under breath... "not again"!.)
Well, this is probably a non-issue, since it seems that the +/- 50 mm cable
travel required for the +/- 30 degrees elevator travel is easily achieved without
having the
stick go under the control panel. The control panel becomes the down elevator stop.
I have not yet talked to Nick about this, but I am convinced that this was
another gaff in the instructions. Just don't put the motor kill switch on the front
of the grip.

In my 801 I put flasher units in the wing tips and added an inspection port
to provide access. At the suggestion of my EAA technical advisor I also
added 2 other inspection ports in each wing to allow inspection of the
flaperon attach brackets.

I used some flexible 1/2" plastic conduit that I bought at Home Depot. You
can use most anything that will protect the wire and stay put. As far as
weight, you have to decide if you want to pull all the rivets in the wing or
add a couple of pounds. Look around, you might be able to find something
lighter.
If you cut your access hole in line with the forward lightening hole on the
rear rib, you can slide the pipe all the way through to the center wing.
It's only attached on the ends. I made some L angles about 1" long and
riveted them just under the lightening hole. Then you can use adel clamps to
attach it the L's.

Thank you for posting this. I'm just about to get to that point and this
little bit of information will help greatly.
Another little manual flaw is when the manual says the cutoff from the aft
end of the rear bottom longerons will be used as a doubler when it is way
too short. It finally dawned on me tonight that maybe they actually made and
sent those doublers with the kit and sure enough they did. Sometimes I can't
see the forest for the trees......

This sounds like what happened to me, and I'll sheepishly describe the
resolution...
I successfully but with great difficulty re-formed my left bottom longeron
to match the curve in the bottom skin, with the excess material extending
past the front. An e-mail to Nick after that frustrating effort, and he
responded very politely that the excess material is cut from the rear...and
he didn't say what he must have been thinking about my intelligence. And
I'll be damned if the right longeron didn't fit perfectly if fitted flush
with the front of the skin.
He said the photos and descriptions weren't clear, and has added a note to
the 12/10/03 photo instructions revision.
Bottom line: almost always, the parts fit. Just back up to the wider view
if you have trouble.

I think what David missed was steps 12 and 14 on page 2 of the fuselage
building sequence which states:
12. Layout 1335 mm on the centerline from the front edge of the bottom skin.
With a square mark the edge of the skin: This marks the front edge of the
Rear Longeron 6B2-1.
14. Cut the end of the Longeron 6b2-1 flush with the end of the end skin
6B1-3.
In addition, the drawing shows Longeron 6b2-3 butting up against 6B2-1 at
the 1335 mm line aft of the front end of the bottom skin and joined end to
end with 6b2-2 reinforcing the joint.

I ordered jpx engine from Leroy with a 2 mo delivery. after 8 mos. still
no engine . they were having problems at factory. I don't know if they ever
solved the problems. But it is french made and I wouldn't buy any thing from
them.

Ray,
I laid my rear longerons out just as stated in the manual (exactly what you
have below) Now, if I take the bottom longeron (6B2-3) and butt it up
against the rear longeron at the splice (so that the excess 50mm hangs off
the front of the bottom skin) then the bend of the bottom longeron does not
match the way the skin is cut. BUT, if you place the bottom longeron (6B2-3)
flush with the front edge of the skin the bend matches perfectly with the
way the skin is cut, at least in my kit. Yes, you will have to trim off
about 50mm of excess material (at the joint/splice) for the bottom longeron
to butt up against the rear longeron at the 1335mm mark.
In other words I believe the plans are incorrect. 6B-2, middle left, "trim
longeron flush with the edge of the skin" should be "trim longeron flush to
the edge of 6B2-1 at the rear bottom longeron splice" of something to that
effect.
Try it and see if it makes a difference. Then again the parts could be
wrong, it's happened before.

I think what David missed was steps 12 and 14 on page 2 of the fuselage
building sequence which states:
12. Layout 1335 mm on the centerline from the front edge of the bottom skin.
With a square mark the edge of the skin: This marks the front edge of the
Rear Longeron 6B2-1.
14. Cut the end of the Longeron 6b2-1 flush with the end of the end skin
6B1-3.
In addition, the drawing shows Longeron 6b2-3 butting up against 6B2-1 at
the 1335 mm line aft of the front end of the bottom skin and joined end to
end with 6b2-2 reinforcing the joint.

After my 27 January first flight of my 601XL with a Jabiru 3300 and GT
prop, I wrote that I had a heavy left wing. I wanted to give some
update for those who offered help and for those who may face similar
problems.
The heart of the problem is that I made a mistake in attaching my
wings/setting their incidence. I figured the only purpose for the
"Aileron Deflection Template" (6-S-3) was to set the aileron deflection.
Bad assumption on my part. I used my high school son's trig skills to
find the measurement for setting the aileron deflection, so I didn't
make the template. I got the deflection right. However, I missed that
the aileron deflection template is also used to set the wing's
incidence. It is so obvious now, I can't believe I missed it earlier.
Anyway, I started by removing the right flap, so I could remove the AN5
bolt that attaches the rear wing channel to the 6B5-4 attach plate. I
raised the back of the right wing several mm to what I thought would
make them even. I drilled a new hole for the AN5 bolt about a half inch
away from the old (now offset) hole. I replaced the flap and flew
again. The problem was less bad, but I still couldn't trim the plane
with full aileron trim.
So I did the same treatment to the left wing, though moved it the
opposite direction. This time I used an inclinometer to compare the
incidence of the two wings. I thought I had them even. I still have a
heavy left wing, but I can now trim it for hands off flight. However,
I'm using almost full trim to do so. I've decided to not make further
adjustments until I fly at full gross weight and see what happens.
I'm also having to use almost full nose up trim. As best I can tell, my
horizontal stabilizer is parallel with the top longerons. However, the
problem may be in the incidence of my wings; even though they are now
more evenly matched, they are probably a bit off of the design
incidence. I've decided to not tackle this problem until I've flown at
full aft CG.
Here is a helpful idea for those who have not yet finished their XL
wings/flaps. My plans (6W1, 1st 02/01) call for cutting the flap hinge
pin short and safety wiring each end to keep the pin from working its
way out. This is what I did. It also means that the flaps cannot be
removed by pulling the hinge pin, because there is not enough clearance
between the flap control tube and the inboard end of the hinge to push
the pin outboard. Thus, I had to drill about 50 rivets to remove a
flap. If I ever drill a flap out again, I plan to get a new hinge pin
and cut it long on the outboard end. I'll put an L bend on the outboard
end and find a way to safety wire it. Then I will be able to pull the
pin out if I ever need access again.
Here is an update on my performance numbers.
Today my GPS groundspeed averaged on reciprocal headings was 109 knots.
RPM was 2850, what Jabiru claims as about 75% power. OAT was about 20
deg C. Pressure altitude was 3200, for a density altitude of about
4500.
A few days ago Vy (73 KIAS) produced a climb rate of 1100 feet at 2500
density altitude.
The above tests were at a load of about 1150 lbs.
The speed isn't quite what Zenith claims, but I didn't really believe
the claim anyway. However, I will probably gain a little by getting my
nose wheel pant finished and on; I already have the main gear pants on.
I've flown 16.1 hours. The Jabiru hasn't missed a beat nor had a
hiccup. The cooling looks like it has enough margin that it will
probably handle Texas summertime temps. Fuel burn has been around
5.5-6.0 gph (mixed cruise, patterns, climb tests).
Overall, I'm very pleased with the performance of my Jabiru 3300 powered
XL. I can't wait to finish my 40 test hours and start taking passengers
and longer flights. It's a blast to finally have my own aircraft.

Hi Mark,
Seems your 6B2-3 is cut different than mine. There is no excess on mine.
Lined up with the front skin, the rear end of 6B2-3 meets the 1335 mm line
exactly but the bend is incorrect (at least on the right side) with about a
10 or 12 mm gap at the apex of the bend.
I'd rather have your problem with the need to trim the piece then my problem
of needing to trim the bend. My guess is we've experienced different ends
of the manufacturing limits. Oh well...
