I have a fairly recent version of the photo manual. It took a bit to
figure out but the piece that is cut off is used as a shim on top of the
rear longeron to make up for the difference in thickness.

It's thin-wall, 1/2" pvc. I attached it with a .025" bracket and a few
rivets. It's elevated so that it can't flex and touch the ribs. I used a
Unibit to drill the holes. One of the steps was real close to the OD of the
PVC, but a little too small so I used a round file to open the hole ever so
slightly for a tight fit. I used a little JB weld on each end to make sure
it wouldn't come loose. I can send you some close-up photos if you want.

Good point, but I don't think so. I suppose the .025" ribs will cut
throught the soft rubber grommets eventually too. PVC is pretty strong and
it's a tight fit, so there won't be any shaking of the PVC inside the hole.

In order to clear the air concerning the "metal splitting" posts,
and all seriousness aside, the complete instructions are listed
for all those unfortunates who missed, or ignored, them last time.
Firstly, one should procure sufficient 6061-T6.
Secondly, one should engage a helper who can be trusted to keep his mouth
shut.
Finally, one should have a large open workspace.
Lengthwise is considered to be the conventional angle of attack.
The process works well IF it is done under controlled conditions in the
Northern hemisphere, west of the 75th meridian.
One should securely attach a complete covering of duck tape to BOTH sides of
the metal, then, with an assistant holding the tape on the intended "thin"
side, pull sharply on the tape stuck to the other side.
This will produce four sides with very little middle in between.
Be sure to spot-check your work with an accurate micrometer. Some filing may
be required around the edges. Excess sticky stuff may be removed with WD-40.
Wear ear plugs, safety goggles and thick mittens, as translucent aluminum is
somewhat unstable below 50,000 feet in a nitrogen-rich atmosphere.
Reserve kind remarks for later.
And a note for whoever it was that suggested the metal roller from Harbor
Freight:

waltzed in carrying a 61-pound (yes SIXTY-ONE pounds) package. Nearly
weighed as much as she did. Harbor Freight has apparently researched the U.S.
Postal Service regulations very well. The Postage was US$3.58 as a "bulk mail"
item.

To those interested in avoiding this problem use the longerons to mark the
bottom skin before you cut it. The distance will not be always be a
perfect 10 mm but it will be very close. I used this method and ended up
cutting off a little in the front and the majority in the back. The skin is
a perfect fit on the longeron. As a general rule I read the ZAC instuctions
with an eye for doing things in a slightly different order to avoid these
problems.

my wife that homebuilt aviation is a safe family hobby. I need to find a
different gang. (Do RV-ers also split their aluminum, I wonder? Or do they
