If you're building a 51% experimental, and NOT a ESLA, it's a whole
different ball game.... Remember, to fly under SP you do not have to fly a
SLA... any certified or am built experimental that meets the qualifications
will do.
1st, you don't really have to prove anything to the inspector (for
airworthiness) other than you built it. The issue may come on a ramp check
I suppose... But if you really CAN get it to stall at no more than 45
knots, you in. Zenith is NOT the manufacturer of your airplane, YOU ARE.

Now that I am scratch-building the 601XL's fuselage, I could use some consensus
on cutting holes. I did all the holes in the wings and tail with a brace and
bit and a fly cutter, and did not enjoy either the process or the result. I've
tried the fly cutter in brace and bit, fly cutter in drill press, even cut circumferential
holes and snipped out between, using a file for the final edge.
Is there an easier/faster/slicker way, or am I doomed to spending half an hour
and almost all my vocabulary, in several languages, while I thrash my way through
this?
While I'm at it, has anybody done the four rear longerons in sections, as opposed
to trying to find an 8-foot brake? The longerons overlap my homemade 6-footer,
and I'm at a standstill on them pending finding an 8-foot brake.

Paul, I know what you mean about the fly cutter, I used a lot of nasty
expressions in two languages and even had one fly cutter grab and self
destruct in the Drill press, After a two day search for all the
projectiles I still used a fly cutter but in a 14V hand drill.
As for the rear longerons, I used an extruded .125 6061 T6, I would not
recommend this approach to anyone, whereas David and Al were able to
locate .063 6061 T6 Extruded which works amazingly well, This approach I
would recommend.

Here's an interesting story for you guy's asking about my VG installation. I
went for a short flight today to fly wing man for Bill Morelli as he stopped
of at my airport on his way to OSH in his HDS (Bill's from northern VT & I'm
located in northern IL). Anyway Bill quickly out ran my HD so I bid him
farewell on his trip to OSH & I sadly peeled off to return to my home
airport as I was not going to OSH this year. I know more than landed and was
just getting out of my plane when a nice looking red & white XL landed &
pulls up on the ramp & parks right next to me. Hummmmm, as the canopy opens
I see the pilot is none other than CHRIS!!!! Wow how can a guy get so lucky
I'm thinking. He was also on his way to OSH & Nick & Roger were following in
the 701 & 801, so I had about a half hour with Chris by myself! Chris
climbed out and asked me if the HD was mine & I just said "yup" (to shocked
to say anything more at that point). He walked over and spent some time
inspecting my plane, then he got to the VG's on my wings ..... at that point
I was starting to get a little nervous hoping he wouldn't start laughing, or
getting mad. But he simply asked "how do they work". Great I said as I then
conveyed the story I already reported here a few days ago. His comment was
"that's amazing", then he commented something like "if it works and you are
happy with it, go for it". He saw no problems with them and was interested
on how I came to the sizes and locations. He then spent some time checking
out my plane and said he was also happy to see my plane keep in it's basic
raw form with no paint (other than some trim to set it off), and bare bones
instrumentation. He said now that's how I intended my planes to be, not way
overweight with a ton of options, and a full glass panel. By now Nick &
Roger had arrived and a crowd of spectators was starting to gather, so I
thanked Chris for his time & for designing such a great little plane. He
gracefully said" I'm very pleased you like it, now go and enjoy it".

I used the 'hole-cutter' from Aircraft Spruce ($9.95) - looks just like
the fly cutter in the Zenith manuals. It worked well on my aileron
bellcrank cover, and my fuel tank sender.
I put it in my Bosch Cordless drill on slow (screwdriver) speed, and run
it very slowly (about 1 revolution per second), and I find it very
controllable. Eventually, it may grab, but not if you go slow. Once it
does grab, you are nearly through and you can take it out of the drill
and do the last few 'laps' by hand (which took me about a minute).
I've found this a lot less painful than dealing with solid rivets in the
nutplates - what a 'time sucker' they are.

Hi Trevor,
My 2 cents worth........
Your 912 regulator has a warning light for charging failure so your ammeter
requirement is diminished. If you read the voltmeter accurately and noting
the readings (both with and without engine running, but some electrical
load), as part of your pre-flight procedure, some difference of voltage will
be noted. (Albeit small) This is another general method of charge failure
detection by voltmeter.
Read carefully, the voltmeter is the better of the two if choice is
required.

Paul: I found after a couple of practice cuts that if you drill a hole in the center
of a block of wood and then place that between the flycutter and the aluminum
you can turn the cutter by hand and it doesn't wobble. It makes a nice hole
but does take about 20 turns to do it. I am very happy with the way my holes

Find an electrician buddy with a hydraulic hole puller. I have used mine a
couple of times now and the die for 4" pipe worked perfect for the bellcrank
access cover holes. You can also buy a hand one that uses a bolt that tightens
and has 4 dies from 3/4 to about 2 1/2 inches for around $ 50 bucks at Home
Depot. The hole might not be exactly the size you need but close and with a
cylindrical burr in a air grinder you are there fast.
