Does anyone have any actual experience cutting circles in aluminum with a
rotozip? Does it mar the aluminum surface and can you get consisteant
results? Also do you use any type of lubricant on the blade? I would think
that since aluminum is kind of gummy to machine that it would weld itself to
the cutter if you used it dry.
I have one of the things and rarely use it. As an aside no matter what the
job is from welding a broken lawn mower bracket to cutting brush my wife
will laugh and say, "Good thing we have a rotozip." and I remind her that
she is the one that bought it after watching a commercial on TV. lol

with metal cutting hole saws using a wood backing. They are perfectly round
and exactkly to size. I used the L.S. Starrett Co. hole saws and they are
great.

OK now the other side of the equation...I Hate hole saws...I used one on
the panel and wish I hadn't...It drifted and vibrated. Maybe it was a
cheap one?
After that I used the fly cutter, even some after the fact guages I used
the flycutter in a battery drill and it gave me much better results.

Anyway thanks the Starrett holes saws are great.
IMHO the rotozip is vastly overrated by the manufacturer at least it was
before Bosch bought the company. I haven't seen the kind of claims they
were making lately.

Ha, you do like to open a can of worms don't you...:)
Well I have used brass fittings and 3033 alu tube everywhere (in fact I
used 1/4" brass compression fittings from the hardware store with a dab
of loctite on the cap) and have not seen any corrosion in the last five
years.
Conventional wisdom would say this is a bad idea...If you were pumping
water I would agree, but with oily fuel it seems to be no problem at
all.

I didn't; I used aluminum compression fittings, Swagelok. I made my own finger
strainers of aluminum Swagelok fittings. Long-term, brass or copper in contact
w/ aluminum will corrode. The Teflon tape or paste seal on tapered pipe fittings
gives you some corrosion protection, but single metal systems corrode less.

I am considering the purchase of a 601xl kit from
Zenith and have been monitoring the Matronics Zenith
list for a few weeks. I am very pleased to see how,
while not perfect, everyone seems to be very happy
with their kits.
No one in my local EAA chapter has or is building a
Zenith product (they all seem to be building RVs), but
I sure would like to visit with a builder and see
their project first hand. I'd even volunteer a day's
labor to "help" as long as they wouldn't charge me too
much for "helping". LOL.
I live in Austin, TX and travel to D/FW regularly. I
also get up to Little Rock, AR every once in a while.
Any builders in Central Texas that could stand a
visitor?

Great question... I wanted to ask the same last
night, but didn't want to open said "can of worms."
The only finger strainer and drain valves that I could
find were brass, so I figured it is considered o.k.
After purchasing the fittings from the local NAPA, I
decided that I should go with AN fittings and ordered
them online from ACS late last night. Then this
morning it dawned on me that my automotive flaring
tool is not 37 deg. I sure as heck don't want to pay
$$$ for an aviation flaring tool. So what is one to
do??
Also, NAPA doesn't carry aluminum fuel line at all.
Is there a national auto chain that carries fuel line?
I plan to use 3/8 OD. Is this what everyone is
using?

I used my roto-zip to cut the baggage compartment hole
in the top wing skin and broke the blade after about
12". Went to the nibbler after that and was happy
with the results. I think for small holes it might
work, but I cut way too long & developed too much
heat. I have a really cheapo fly cutter from Harbor
Freight that works like a charm. I get to cut the
holes for the taxi lights in .040 tonight. Great
fun!!!
