I was using tap water as well and didn't like the results. Distilled water
may work better, but I thinned with denatured alcohol the last time and it
worked great. As cheap as the alcohol is I plan to use it from here out,
since the manufacturer has blessed it off. I use foam brushes and a 4 inch
roller on the flat sheet metal surfaces and it really rolls out nice now.
I am applying the primer to all interior surfaces, not just the mating
surfaces.

Lance- I would not rivet your connector. My inspector wiggled mine for
less than 10 seconds and had it loose. He suggested using a nut/bolt/lock
washer.(stainless).

I have been agonizing over the whole corrosion protection issue for some
time, and it actually brought my construction to a dead halt for over a
month (I was really quite stupid to let it effect me this much, but I tend
to get a bit "anal" sometimes). Today, I thinned my Cortec 373 with
denatured alcohol, and coated my stabilizer skeleton with a foam brush. It
worked very well. So well that I do not plan to even consider trying water.
The best thing about it was the very quick drying time (although I needed to
stir the thinned 373 frequently because it formed a skin in my paint cup, if
left unstirred for more than a few minutes). The only thing I may
experiment with is diluting the 100% alcohol with some distilled water,
since I think that the report from max.johansson about how well window
washer fluid works may be due to the fact that washer fluid is diluted (at
least I am relatively sure that it is diluted with some water). So, the
next time I coat some parts, I'll try a little dilution to see what happens.
The reason I think it will be good to experiment some more is that I want to
try using an HVLP spray outfit that I bought (in a moment of weakness) to
coat the larger skins (my bank account is now significantly weaker too!). I
am told that HVLP sprayers rapidly evaporate the solvent in paint due to
high air temperatures produced by the turbines. With regard to window washer
fluid, I am reluctant to use it since it may contain other additives, such
as detergents, to clean the auto windshields for which it is intended;
although I have no proof that there is any problem with it.

The denaturated alcohol I am using is rather concentrated
because it is an anti-freeze additive and not the window
washing fluid itself, which might very well contain undesirable
chemicals. If the water content rises you will see (use
a magnifying lens) hundreds of small beads forming around
any surface irregularities like the scratch marks from
the abrasive pads used to clean the aluminium surface.
If in doubt do comparison tests test with some more pure
alcohol in order to check the suitability of your dilutant.
The good news is that you made Cortec sort of approve
the use of alcohol by the home builder. Their S25 dilutant
is rather expensive and only comes in barrels of 20 litres.

AN bolts are used for structural applications, they are not needed for non
structural applications. Electrical connections are non structural.
Stainless screws are best for this purpose if they are exposed to the
weather. When using stainless fasteners with aluminum you should use a zinc
washer or anti-sieze compound between the stainless and the aluminum.
Stainless and aluminum don't play well together.
If the connection is unlikely to be exposed to moisture and is made to
aluminum, you would be better off using zinc plated screws.
