supplied
950# 1280HD bungee. At 50 hours, I have about 2 inches of sag (O-360
eng). I will be using the plane "off airport" as I gain more confidence
in my slow speed landing. Should I install the heavier bungee to avoid
excessive bounces on rough terrain?

Just a couple of observations:
1. My up elevator cable has almost a straight shot to the elevator bellcrank.
There is a change to 6B22 (Oct 03?) which places the up fairlead on 6B5-2 over
the support. There is little influence on the fairlead at B5.
The optional battery access door provides for good inspection of the tail cone
area.
2. My spouse asked why the sticks had a left leaning tendency. The lower elevator
cable is on the centerline of 6B16-2. The upper is displaced to the right
of the centerline on 6B5-2 - this creates a built in bias to lean the stick
to the left (left wing down)- unless corrected.
3. Reference the photos of the broken firewall engine mounts of the British 601
which was attributed to rough landings on unimproved fields. In my opinion,
from what appears to be obvious fretting corrosion in the pictures, the primiary
failure cause was probably a fatigue failure accelerated by loss or lack of
torque on the attach nuts. (I realize that only a formal metallurgical failure
analysis could confim, but I have done/and or have been invloved with hundreds
of failure analysis during 35 years an aero engr with the DoD and industry)

How old is the bungee? Before I installed mine I went out and bought new ones because they were new but 3 years old. I installed the 1280 HD but bought a cold weather one. As I remember from my pacer days they wear out or is it age out in 4-5 years. They color code the bungees so looking at it you can tell the age. Look in http://www.airweb.faa.gov/Regulatory_and_Guidance_Library/rgAdvisoryCircular.nsf/0/99c827db9baac81b86256b4500596c4e/$FILE/Chapter%2009-10.pdf table 9.1 for the age of your bungee. The page loads up really slowly. You fly an 801 you should be familiar with going slow!
I have 140 hrs on mine in 6 months and it is still up tight. I noticed that I
have hit the nose wheel hard enough to use about 1/2 of the allowable movement.
My nose gear does not bounce. It just soaks up the impact and returns to full
up position. You do not want to bend things by using all of the allowable
movement plus some!
Last week I used some standard L to make VGs on the horizontal stabilizer. I can
now get the nose up sooner so the nose gear has less weight on it for more of
the take off run. I also have more elevator authority on landing. Unfortunately
the nose still thumps on landing slow. It still will not stall power off.
How are your going to replace your bungee without removing the engine?

Good idea about the backing plate. I'll do the same when I get to
it.
Did you ever get any response from Zenith on your internal step
mod? I think this is a great improvement on the original, and I can't
really see why it wasn't designed that way in the first place. I don't
see any obvious structural issues, but I was wondering if the designer
did.

I suspect you will need the heavier bungee. I have the 701 and the nose
strut is stiff to the stops during normal use, but moves full travel quite often
when back country landing and taxiing.

We are now in the process of repairing our 601 engine mounts.
When we took the engine mount frame to be welded, we discovered that there
were several more cracks in it, so we have decided to fit a brand new one
which just arrived this week from the Czech Republic. The new one has
several strengthening gusset plates which were not there on the original.
We have agreed a repair scheme which basically consists of a number of
additional strengthening plates riveted like a sandwich at all the mount
points. We will also be moving the main mount holes slightly to line up with
the holes in the mounting frame.
We have come to the conclusion that the failures were probably caused by the
engine frame being assembled under considerable tension, (you heave on that
Bill while I get the nut on!) which pre stressed the small end plates of the
mount brackets. With the vibration of the engine, one of these fatigue
cracked which meant the other 3 took all the load, so another cracked etc
etc. In the end there were none left and the engine was just hanging onto
the galvanised firewall. How long it has been like this is anybody's guess
but it certainly could have been tens if not hundreds of hours. We sent the
broken brackets to the PFA here who had a meeting on the subject and
concluded that it was caused by something in the way our aircraft was built
(not by us I would add).
Zenith took no interest in the problem whatsoever and did not even answer
any e mails, so we have been left to work out the solutions for ourselves. I
will report again after we have finished the repairs and test flown her.

In my construction I do remember that one of the bolt holes in the mount
would not line up with the studs...Well it would if I took a long pipe
wrench to it...No way!
Eventually ZAC had to send me a mount without that bolt hole drilled in
the mount, which I match drilled to fit.
This was with the Stratus conversion. I don't know if this was an
ongoing problem or if it was a on off poorly made mount...I do know my
studs were in the right place...:)

There's been some interesting discussion regarding when it's time to replace
the gear bungees on 801's. I assume the same would be true for 601's. Can
anyone tell me what size and weight bungess ZAC supplies in their 601 kits?
Could I go heavier? and, if so, could someone make a reccomendation? I have
a feeling I'm going to have to replace them on the plane I'm looking to buy.
They were new in 1996... Been in/on the plane since '99 with an 0-235
hanging off the front. Is it a big job to replace them???

David: I sent the step idea to Nick at ZAC quite a while ago and that was one of
the E-mails that fell through the crack somewhere. I have noticed that sometimes
if my question isn't a big problem I don't get a response from Nick. When
I send a second email I get a response like " not a problem". I know he must
be flooded with email and most of the time he has been very good about sending
a response but this is one I have not heard on yet. Now that the step modification
is all said and done can't see that the inside step changes the structural
design at all ( it actually may be stronger due to a extra angle stiffener)
and I am very comfortable with the change. Perhaps I will try to run it by

Darned good question...I just measured the travel as limited by the
microswitches on my actuator, and it is more like 2.5 inches...until the
actuator hits the rear spar carry-thru.

Hi 601 HDS builders,
I am getting toward final assembly since the plane has been at the airport
for a couple of weeks now. I joined the wing panels last weekend and the
rear spar plates Monday. I now have to attach the front edges of outter and
inner wing leading edges and make the trim strip fit (somehow).
Does anyone have any ideas or tips on how to put the flat trim strip
around a curve with a taper on one side like the center section and outter
panel. Looks impossible. I have thought about fabricating a face plate of

Last week I used some standard L to make VGs on the horizontal stabilizer. I can
now get the nose up sooner so the nose gear has less weight on it for more of
the take off run. I also have more elevator authority on landing. Unfortunately
the nose still thumps on landing slow. It still will not stall power off.

Good idea about the backing plate. I'll do the same when I get to
it.
Did you ever get any response from Zenith on your internal step
mod? I think this is a great improvement on the original, and I can't
really see why it wasn't designed that way in the first place. I don't
see any obvious structural issues, but I was wondering if the designer
did.

Cut the "double curve" part of the strip narrow (about 3/4" to 1") and
cut it so that the flat screw in the leading edge is exposed....It still
don't fit but it looks better.
I too had plans to make a fiberglass strip 5 years ago, along with lots
of other tidy up work....Nope never did any of it...:)

I'm selfishly hoping that wasn't the reason, since the holes in my mount
didn't line up exactly with the firewall holes (part my fault, and part
that the plans changed during the building process). I had to tension two
of the legs fairly significantly to get the mount installed. Guess I'll
just keep a really close eye on it, and include that as part of a
preflight inspection. I'm also thinking I'm not the only one that had to
install an engine mount under tension, so others may want to adopt the
same inspection.

Ron,
Please look at the Completions page on my website to see
how I got around the compound angle of the leading edge on the
HDS wing and center section. It's an easier solution, but looks
great and was done in an afternoon in aluminum. There is a
close up of the leading edge on this detail there.
I did a pattern piece first in paper just to rough it in.

This comment is with my best intention (not related with this sad
accident), hope nobody gets ofended:
The 701 also uses faileads to guide the rudder cables.
We thought the same thing (several times) during the building of our
Kit, but we always got to the conclusion (sp?) that the systems will
resist the normal and a little heavier than normal force applied to the
controls (and all the plane).
I am sure that any one of us will never apply (flying the plane) enough
force to brake in that direction (cut) the rivets or the fairleads...
I think that probably (My opinion only) the structure (aluminum from
the plane) could fail first that the rivets...
If we beguin thinking that Superman is going to fly our plane (and with
a push or pull could easyly brake it), we will not be able to meet the
Sport Pilot weight with all the extra reinforcements we can think off
:-) :-) :-)
We learned a lot building our 701 and continue learning now with the
601 XL. Mr Heintz IS a Great Designer, no extra weight designed in his
airplanes, were is not needed.
Remember "Only Add Lightness and Simplicity" to buils a succesfull
airplane and make it fly better.
Believe me: Since the first piece of the 701 we assembled, we thought
that the aluminum was so thin and the plane could brake in the air.
Even a friend once (as a joke) brought to us a rol of "Reynolds Wrap",
"here is some spare, in case you ruin some part of your kit" he said
laughing...

This is the way all the airplanes (ultralights and light planes) are
tested in our Club, with several (at least 3) slow and (5)"not to slow"
taxi tests, just to "feel" the controls before attempting to crop fly
to the half of the runway several times, before atepting "the pattern",
once up, they keep flying for about 15 to 30 minutes always high and at
glide distance from the strip, all other pilots stay in the ground to
leave the strip free in case of an engine failure, also to enjoy the
happiness of the builder and t est pilot... Once the succesfull
landing is done, the date for the barbacue party is "calendared" :-)
I think that going up on the first time, without previous experience on
type was the big mistake with this unfortunate pilot, we will never
know, but I hope his life helps to save more lifes of another pilots.

Scott: I remembering seeing that picture and I went searching when I was doing
the flaps but could not find it. Just don't drill your control tubes until you
have the flaps and motor mounted on your plane. I drilled a pilot hole completely
through the Actuator arm (remember to position the hole so the nut and
bolt heads clear the rear channel both up flap and down position) mounted flaps
in the full up position and then drilled through the actuator holes into the
top of the control tubes. Took everything apart, clecoed the top holes, and turned
the assembly over and drilled the bottom of the control tubes. Took a day
to think about it and 20 min to do!
Sounds more complicated than it actually was. I think your flaps will be more
accurate if you wait to drill your tubes until everything is mounted to the wing.
Hope you haven't fastened the baggage compartment floor yet. I got tired
of taking it on and off so I split in in half and mounted the back half but left
the front removable for now. I also rebuilt the center support (where the
two pieces meet) for a little more strenght. It is also easier to install 2 smaller
pieces than that one large piece.
