Sounds like you need to call Zenith and get the "giant counter-sink".
Also,
don't forget the tap to clean the threads after you've done the counter
sink.

caps
are not flush with the skin is that the filler tubes, which are screwed
into
the tanks do not screw down far enough. The filler tubes have a beveled
shoulder at the top, and the top of the tanks are not beveled. The cap
and
top of the filler tube extend each extend up beyond the outer skin

I installed my turnbuckles in the center console and had no difficulty
adjusting the cables. The only challenge will be lockwiring the bottom
turnbuckle and I plan to remove it from the control stick to perform that
function. Other than for inspections I don't ever expect to have to access
that turnbuckle. Any slight adjustments can be performed on the upper
turnbuckle. I know several builders that have removable tail fairings and
have installed the turnbuckle there, but mine is not. There is no reason the
turnbuckle cannot be put in any of the locations suggested, but my
experience is that in the center console it is easily inspected and has not
been a problem.

I looked at my tanks and they are the same as the older kit I built a year
ago. I think he has too much cork under the tanks and the top is too close to
the skin. Most times I have to put 2 and sometimes 3 layers of cork around
the filler neck to make the cap even with the skin. I'm sure some will remember
the trouble with the filler neck not laying flush. I wish he would send a
pick of the tank in the wing.

Subject: | Sonex accident - the whole story |
This accident happened in August, 2007. it is the only fatal accident in the 10
year history of the Sonex. The most likely cause of the accident was a medical
problem. The pilot's glucose levels in his urine were through the roof. There
should be no glucose in your urine. For this level to occur means his blood
glucose levels were probably astronomical. The pilot had a long history of diabetes.
a very high blood glucose level can cause confusion, spacial disorientation,
and even coma.

metal tubing
Questions
1 Which alloy is best for this?
2 What size? Same as the ID of the rubber tubing I'm replacing??
And for the bonus round Do I get it from ACS or a quick trip the the aviation section
of the auto parts store? [Rolling Eyes]

Larry,
I'd recommend you purchase 5052-0 aluminum tube, 3/8ths O.D. .035 wall
thickness and the flared fittings that go with that
option. The 3/8ths tube is pretty durable and not likely to get damaged
easily, yet you can use a tube bender to get nice results.

The extra 15 to 20 mm creates a balloon shaped fuselage which is stronger
because it uses the strength of the skins IE rather than compressing and
buckling, it tries to stretch the skin when ever tension is placed on the
fuselage in any direction.

Here are photos of the fuel neck with the cap on. It shows the bevel or
flange at the top of the fuel neck, but there is no corresponding bevel
in the top of the fuel tank hole. It screws in, but stops at the bottom
of the flange.

According to the Sonex Web site, as of Feb. 2008 they had received reports of just
over 200 flying Sonex's. Something like 1200 sets of plans and/or kits have
been sold.
