Hi Rick,
I went thru this same problem a few years back and bought $150 worth of
foam and started laminating and gluing it into a monster block. Then I
got a local upholsterer to look at it. It would have been hundreds more
to get it upholstered. A few weeks later I was at Aircraft Spruce and
saw their "booster seats" by Nelson in the showroom and had a brain
storm (fart) and bought two of them. I unzipped the side and bottom
panel and replaced the cheap white foam with memory foam. The vendors
of memory foam usually sell exactly the same size of pad as the original
ones that come in the seats.
It saved me hundreds of bucks and looks nice, and ended my
upholstery problems. You just set the booster in the seat pan directly
over the bare metal. You can get to the access area behind the seats
easily, and by adding or removing foam it's adjustable for height and
back support. Here is the link to the cushion boosters:
http://www.aircraftspruce.com/catalog/pspages/booster.php. They
come in a nice conservative gray color and you can put more or less foam
in them to customize a lumbar support or increase the butt cushioning.
One of mine is a little thicker in the seat area so I just swap cushions
with the passenger if that works better.
Good luck
Ron

Every solenoid mount I've seen has been with the unit
perpendicular to the line of flight. Is there anything wrong with
mounting it on it's back?

All-
I received an extremely well performed analysis of the corrosion
present on nearly all of the sheet skins, but only the sheet skins,
included with my HDS kit. As best as I can remember, they were at the
bottom of the shipping container. Ben should be given an atta-boy
unprecedented in the list! The analysis is too big to post, so please
contact me for a copy.
This is total speculation, but to my mind, the significant factor is
the presence of a high concentration of calcium. Road "Salt" isn't
SODIUM chloride any more, it's CALCIUM chloride.
My kit was delivered in February, which is the height of snow season
in my region. Thus, my hypothesis is at some time in the loading process
from the hub to the final carrier, the shipping container came into
contact with "Road salt". I'm guessing the container was offloaded onto
a pile of slush before being onloaded onto the next carrier.
Bottom line? Have your kit delivered in the summer. I lost thousands
of dollars worth of components and don't have a tinker's chance in Hell
of recovering the expense after all this time.
At least I have a good idea of how it happened. Sort of like parents who
found out who murdered their child 5 years ago.

Hi Bill,
Sorry this took so long. I've finally gotten some data together on the
corrosion sample you sent me. I prepared everything in the attached pdf
file. If you want, feel free to forward this on to the Matronics list.
Your call.
If you have any questions / comments / criticisms, please drop me an
email.

Ben-
I don't have any of the paper that covered the sheet, but I do have
some of the paper which covered my welded fitments. I don't know for
sure if they're the same, but I can't see Zenith stocking different
types of kraft paper to wrap different parts.
A sample of the sheet and of the paper are going out to you today.
I've separated them to avoid possible cross contamination.
In my estimation, you're an example of what every lister should
strive to be. Someone committed to finding a logical engineering
solution to a problem rather than one who endlessly speculates. Thanks
for your efforts for the Z builder community.

Bill,
If you have some of the original paper - send that too. I have some
myself which is probably the same thing but the best bet would be to
have the same paper that was on the corroded skins...

Will do.The interesting thing is, the finished wings are still
in the same basement with no corrosion- they're visible in the pictures
I posted. The only problem I've ever had was with the stuff that came
with the kit. Can the paper make that much of a difference?

Howdy Bill,
Saw your posting on the Zenith list
http://forums.matronics.com/viewtopic.php?t=50611
I was wondering if you might have a piece of that corroded
aluminum left over. If you do, would you be willing to cut a piece of
the worst-looking stuff and send it to me? Something the size of a
business card or so would be plenty. If you send me some, I'll take it
to work and do some analysis that might tell you what caused the
corrosion. I'd be able to tell if it was biological, humidity, or
caused by something else. I'm a materials engineer and so I have access
to all kinds of analysis equipment at work. No guarantee I'll find a
solid answer, but my time and effort is free so all you have to loose is
a piece of corroded aluminum!
I'm storing some parts in my basement, some in the living room,
and some in the garage. I've been curious about corrosion during
storage and so you're problem could provide some good evidence.
Let me know.

Ben Church

All-
Some people are probably getting pissed at me posting solutions for
simple problems, but I think they'll save a lot of time for the average
builder. Or in my case, the SPED builder. This is a combination of ideas
from listers that ends in an excellent installation:
MAKING BATTERY CABLES:
1. Crimp the terminal using your NicoPress tool. (Tony Graziano).
2. Solder the connection using rosin core and a low flame from a
propane torch. (Jay Bannister).
3. Cover the joint using the appropriate ACS boot. (William Wynne).
Looks like a factory job, doesn't it?
People, this website is an amazing resource. Use it, don't pollute
it.
