How well does this conform to the curved bottom of the seat pan?
Do you have any pictures of this, the one at AS is not very good?

I didn't use? the ACS pads, but here is how I made mine fit the bottom seat pan.?
I kerfed a piece of 1/4" plywood, pressed it down in the seat pan and filled
the kerfs with epoxy. When the epoxy dried, the plywood retained the shape
of the pan.? Then I glued the foam to the plywood.? The seat covers are from Pep
Boys.

We picked up 2 fast build kits that came into Tampa.
they sat on the dock for 2 to 3 weeks before customs could open them up. they had
salt water puddles on the aluminum sheets and a very thick powdered insecticide
( probably corrosive as well ) sprayed on everything. we had to wear a dust
mask to open the containers. luckily we opened the paper covering and saw the
corrosion early. we were able to clean it with phosphoric acid solution and
get it itched and primed before it got serious.

I built a mock-up of the seat out of plywood and scrap aluminum sheet
and built up my seat foam on the mock-up. When you glue the layers of
foam together in the mock-up, they will retain the shape of the seat
bottom. My seats are just the foam covered with cloth upholstery. The
seat bottom sits directly on the aluminum seat pan. I filled in the
gaps at the sides of the aluminum sheet seat pan with high density
poly foam to get a consistent surface the full width of the seat
bottom and used a sheet of 3/16 plywood for the seat back.

All-
I remember other people also reporting corrosion on their parts. If
Ben were willing to test corrosion samples from those builders we could
verify that calcium was the common root cause of the corrosion. Of
course, it could be sodium for builders in coastal states. Simply put,
salt in any form.
One corrective action would be a heavy gauge form fit bag lining the
shipping crate but that creates a problem of its own. If the bag is
airtight, you run the risk of condensation. My gut feeling is that you
can ventilate top of the bag, but how much ventilation is necessary?
Also, does the solution have to contact the metal in a liquid form, or
can it be airborne? If it can be airborne, we're in trouble.
This could be a case of where the root cause is relatively easy to
identify but not so the solution. First things first. Ben, you up to
doing a little more government work?

I'm n the process of making my tanks right now. I'm going to use a 4.5 inch ploycarb
deckplate (boat product) and will back the leading edge skin some .040 under
where the deckplate will mount. I did some design work on my tank and figure
I can mount the full filler as well as the vent fitting, sending unit and
ground all at one location under the deckplate. My fuel sender will be mounted
on the filler neck (also a boat product) and will be removable right along with
the filler neck. That left me with just two welds not including the seams,
the outlet fitting and the drain fitting, both of which are complete and now all
I have to do is weld the seams to complete my first tank. I figured if I have
to have a gasket in the tank (the original being where the sending unit would
have gone on the side of the tank, I'd rather have that gasket on top, not
on the side). So basically whereever the fuel will sit will be welds, the only
gasket being on the top.

Just to add some data:
I build from component kits. All the fabricated metal I received from ZAC was free
of corrosion.? When I received a shipping crate, I unloaded the parts I needed
immediately.? The rest was stored outside, in the crate, covered with Visqueen.
I got no corrosion.? With each component kit, I got a lot of scrap aluminum.?
About 25% of that had a surface haze on it.? That haze was fairly easily
removed with Scotchbrite.
I stored my completed wings outdoors on a rack covered with a tarp for about two
years. When I uncovered them to do painting, I found a lot of what looked like
water spots.? It was verry spotty corrosion. I could not detect any pitting.?
It was not that difficult to remove with Scotchbrite, but it took a long time
because there was so much of it.? The worst of it was where the tarp made contact
with the metal. The only moisture that the wings were subject to had to
be condensation. In Dallas, I don't think there would be any possibiity of salt
products contaminating the condensation.
