I have used a standard hole say with good results.
I found it best to measure up the hole saw with callipers first The
published size is usually not very accurate.
Cut a test hole first as a final test.

Carlos-
Fly cutter. HF #P37370 cut all the holes that were an oddball size
or had to be dead-nuts on in my project for less than $10 US. One
observation- replace the setscrews with machinist's grade before you use
it- the originals aren't hard enough and the hex socket will strip out.
This will set you back another $.50 but you wind up with a competent
tool that won't make your wallet scream. With any fly cutter, make
practice holes/adjustments until you get exactly the diameter you're
shooting for.

Subject: Zenith-List: making large holes in UHMWPE
I am trying to figure how to make a 1.125" hole in a piece of UHMWPE.
I want it to be snug, as it will be the rear bearing for the torque
tube 6V13-3.
In aluminum, I drill small holes around the perimeter, remove the
centre piece and file until I have the proper dimension.
However, UHMWPE is hard to sand or file. There must be a better way.
A 1.125" whole saw will probably result in an oversize hole, and a
with 1" one I still have the problem of enlarging the hole...
Any ideas?
Thanks in advance for your comments...

A small dab of laquer thinner on a paper towel and it peels right off.

Thanks all for the input!
Looks like the best bang for the buck is the fly cutter - I already own one,
but it doesn't cut holes that small, so I ordered one that will.
Have a good weekend
