I added a small extention piece and fix the aileron tip on it. I also do some minors adjustments on mesurement for the paper tip stencil to reflect minors differences on my aileron assembly. I think the zenith mesurements are not very accurate for any assembly. All that finishing job must be done when the aileron is assembly is fix on the wing with clecos and the wing tip itself installed. Sure, It's an artist job of trimming and assembly, but alum metal is a good an easy rework material. Good luck Craig. See photos. The skins come bent pretty tight, I followed the new pictorial assembly guidance. When I got to trimming for the outboard tips, the dimensions in the drawing (640-a-1) just didn't make sense. The rib 4 rivet line is 195mm inboard of the untrimmed edge, the detail says add 15 mm to the rivet line and start the cut, which should be no more than 135mm from out board edge. 135+15 is 150mm, not 195. Anyway, cutting in 135mm would have you cutting into the hinge. So I made a conservative add of 15mm from the end of the hinge, then drew straight lines to the corner of the bottom trailing edgeand to a point 40mm back from the top bend. that is someting on the order of 120mm cut back. Started to try to fit the aileron tip cap on and it just isn't going to fit. Cutting deeper would make the problem worse. This is not a simple task, intall and trim the tip for fitting. I started from mesurement from plan and made some adjustment. I figured there was something more to this. The tip blank supplied by Zenair appears to be for the AMD-2000. I don't know how different the ailerons are from the 2 models, but the blank looks nothing like the one in the plans or the one you made. Will be setting aileron subassemblies on the shelf until the wings are finished. Will very likely have to make new tips anyway. They are easy parts anyway.
