My Kis Cruiser TR-4 pax door window was damaged during removal of the kit from the container. See http://forums.matronics.com/viewtopic.php?t=98933 for details.

I've received my new door window from Aircraft Windshield Company. Great price, great product, great people!

Now I need to learn how to replace the cracked window....

I don't have any personal experience in pulling a door apart for repairs but Glen Westphal had to do something similar with his plane after a door came open in flight.  He might be able to help with first hand experience.

Otherwise, I would try to delaminate the upper part of the door and the window from the inner and outter skins. I had to do a similar operation on one of my flaps to add a 1/4 inch extension and once you can get a thin blade between the skins the process is fairly easy. There is very little peel strength to most laminates and they are easily separated. Just look for a space where the current bond leaves just enough opening to get a thin blade part way in. Use a little force to push it through then move back and forth to expand the space. Do not get in a hurry and don't try to wedge something in and push it open too quickly. The idea is to peel the bond without breaking or distorting anything.

Take the old window out, cut the new one to same size, roughen the bonding areas on the plexiglass, clean off the old bonding epoxy from the door skins. Position the window and trial fit. Use clecos to position into place then bond in place. Don't be afraid to use plenty of clecos since they are your primary bonding clamps, the holes are easily filled. Then clean and rebond the edges of the door.  You may be able to get by with only opening the top 2/3's of the door but position some clecos around the outter door before you open it up since you will need them to keep everything aligned as you put it back together.

If you don't want to delaminate the door you could also cut the inside skin at the edge of the current window. Delaminate the window from the outside skin, trim and position the new window against the outside and bond in place. Then just relaminate the inside skin with new glass strips joining the window to the inner skin. Use a fillet around the edge of the plexiglass to tie the new glass into the inner skin, sand and it should look as good as new.

Fabricio,
I had to replace the door window also.  I removed the cracked one the way Bob described .  Cutting the skin on the inside and around the window. then prying it loose.
Before doing anything, I made layups for a retaining bracket that is removable for easy window renewal in the future.  See picture worth a thousand words.


Incidentally, If you know someone who wants an almost finished Cruiser (without engine or instruments), I am ready to sell my project for $25,000. (firm).

Bob,

I don't have pictures of the delamination process. We used a screwdiver with care.
After delamination, the original window was cut and broken in several parts to remove it from the frame. The initial idea was to install the new window without cutting the frame.
Later we discovered that this is not possible....
