I had the same problem with mine. I disassembled them and found the piece was a
bit worn and did not provide the over center lock anymore. I filed a new surface
on it with the proper angle and it works again like new.

Question: How do you remove the jam nut to replace the O-ring and washer?
The pin in latch broke so I can't get a grip on post. Any suggestions???

Pulsar Owners,
For those with the Usher UD3 fuel cap this may be of interest.
Over the years the fuel cap on the header tank of my Pulsar increasingly
became harder to have the release lever snap closed and flush with the rest
of the cap and its installation ring. I replaced the two O-rings (large
outside and small inner) with no effect on how well it closed. I contacted
Usher and they sent me a stainless steel piece to replace the small
rectangular rubber piece (gasket like thing) that the handle presses into
when the cap is engaged closed.
What a difference!!! The cap lever now snaps in place, truly flush. I can
more easily adjust the fit, turning the bottom half disc and drawing up the
lock nut. I understand there was a time when Usher made this change to the
fuel caps they were producing. May be worthwhile checking if you have this
type.
I don't see this replacement part at Aircraft Spruce so I believe that the
only source is Usher directly.
