Didn't we use structural epoxy on the header tanks to close out the firewal
l?? And to install the filler cap? Last time I looked (a few years ago), i
t was all still there. Anyone inspect their header tanks lately?

I believe Greg is right on this one. I had to repair my fuselage tank due t
o the structural adhesive simply disappearing. The shape of it was still th
ere under the sealer but the adhesive was gone. The strange thing is I had
used very little fuel with ethanol in it.

Do not use structural adhesive on the fuel tank. The structural adhesive I
tested dissolves in fuel with ethanol. Two things will happen, the adhesiv
e in solution will get to your filters and carbs and could partially or ful
ly block fuel flow. And, your tank will leak. None of that is good.
I can tell exactly what you did from the pictures. That was a great help. D
o you think I could use structure adhesive mixed with flox instead of the e
poxy? The structural adhesive is very strong and I have plenty of it.

I believe the structural epoxy used on the earlier Pulsars were different f
rom Hysol. They still sell Hysol and its supposed to be highly resistant to
fuels (I just looked at the data sheet). It's exactly the same stuff suppl
ied with the kit.=C2- Mine has been exposed to fuel with ethanol in it fo
r years and I have never noticed any problems other than slight shrinkage a
t contact points but that's normal for epoxies as they cure. Never noticed
anything abnormal in filters or while checking fuel. I was planning on coat
ing it with tank sealer as a precaution. I'll do more research and let you

According to the builders manual for fuselage tanks it was wet micro for
the closeout. I am pretty sure that was epoxy and microballoons. The
structural adhesive was a 1 to 1 mix by volume and was used on the fuel
valve area, the fill cap flange and where the vent went through the
bottom of the tank. All of those went awol in my tank but the closeout
seemed fine. There was some possible confusion too as the pictures just
said micro or micro and glass but the written instructions say
structural adhesive mixed with micro. Some builders may have used epoxy
for this instead by mistake and may have had better luck in the long
run.
The only reference I can find for a description or brand is 9922
structural adhesive. Hexcel still makes one like this and is sold by
Aircraft Spruce.

Yes I have inspected my header tank lately.=C2- It is a tank that has bee
n a lot of grief until I got the right coating in place.=C2- Now I do not
care what epoxy resin system was used to construct it as it is pointless w
ith the right sealant in place.=C2- I am not going to tear the tank out a
nd start over when the obvious solution is to use the correct sealant.=C2
- I am approaching 300 hours on my 912 UL engine with almost 100%=C2-us
age of=C2-87 octane auto fuel and would not cosider changing...also like
watching others sump their tanks for water!=C2-

It was this really good flexible Polysulfide sealant, Oh wait isn't
