Ray,
The problems with two holes in the firewall (left and right) is first there
's a chance of gas leaks into the cabin and this is a big no no for me.=C2
- Second I had found that with two holes each is too small to enter both
hands into one hole=C2- and have both hands fundction.=C2- The hole on
the top was something like 9"-10" wide by a good 14" length.=C2- It allow
s for an easy access to everything down inside.=C2-=C2- Make sure you r
einforce the area around the cut out with a good 3 ply layup of 9 Oz. cloth
.=C2- the corner should be rounded up with a good radius ( no sharp corne
rs).=C2-

Subject: | Re Question (Replacing Cowling Threaded Inserts) |
I had to replace one of the female inserts that for a rear engine
cowling securing screw on my MKI Pulsar, it is located in the foot-well
in the corner between the fuselage wall, the firewall, and underside of
the integral fuel tank. I have in the past crawled face up head first
into my Pulsar foot-well. Its really tight and a nightmare to get in -
and then its 10 times worse getting out!!! I didn't want to repeat that
experience so (for my MKI Pulsar) this is what I did. I'm not sure of
the exact details of later Pulsars but you may be able to adapt the
following to solve your problem:
The insert has a central female threaded tube and 2 wings with smaller
holes for riveting the insert in place. I tapped the holes in the wings
to accept M2 screws. Then I drilled out the rivets for the old insert
(from outside the plane) and pushed the old insert into the foot-well.
Then I took a long length of galvanised fencing wire (approx 2mm
diameter) and pushed it through the central hole hole in the fuselage
until the end arrived on the passenger compartment seat. Then I threaded
the new insert (correct way round and through its central tube) onto the
wire and slid a stop up behind it (eg a brass insert from a chocolate
block electrical connector). I pasted the surface of the insert with a
toothpaste consistency mix of epoxy glue and cotton flock and then
pulled the wire back out through the fuselage hole (this is better done
with 2 people to avoid smearing the epoxy over the cockpit). When the
insert has pulled right back to the hole in the fuselage, wriggle it
round until the M2 threaded holes line up and screw it loosely in place
with M2 countersunk screws (or similar). Then push out the galvanised
wire completely and screw a long screw a few turns into the centre
before tightening the M2 screws. Use the central screw as a guide to
ensure the insert stays square. Leave the epoxy to set then remove the
central screw (heat the thread with a soldering iron if it has epoxied
itself in place) and job done.
Worked for me

Ray,
Had to replace a brake cylinder. Engine had been pulled for other reasons.
Cut a hole in the fire wall, replaced cylinder, fiber glassed the piece of
fire wall back in.
Fire wall now stronger.

I like this approach because it retains the screw locking feature, Bob.
If I am unable to cut a large enough hole in the right location on the firewall
this will be the route I will try. There just is not much room there to get anything
past the pedal bracket. It is really close to the inner skin of the fuselage.

You and I were at Skystar way back in maybe 1997 checking out the Pulsar II
as it was at that time.
Clark Foster has a Pulsar 1 with the 582. He gave me my first ride in a
Pulsar. Must have been about 1997 as well.

Once the well nuts are screwed down the friction will keep the screw
tight. There is no load on the cover so it should not be a problem.

Ray,
Was busy today and couldn't reply but seems the question about the screws co
ming loose was answered. Never had a problem with the screw coming loose but
wouldn't even use a mild loctite as the rubber insert will come loose once t
he rubber relieves tension and will spin in the hole making it difficult to r
emove the screw. Note that the flange portion of the insert is not as thin a
s I would like and the cowling doesn't sit as flush with the fuse as I would
like but is not noticeable.
The engine oil cooler is mounted on stbd side on engine mount with about 3" f
orward of firewall as when I purchased aircraft with no cool air intake. Fir
st flights this summer oil temp reached 280. Installed nacal intake in lower
cowl with intake shroud on cooler and 2.5" diameter hose into shroud. This d
ecreased temps to max 260,not what I expected. Cooling air exits against fir
ewall and out bottom of cowl. Feel I may have to make exit shroud at cooler w
ith opening at bottom near or at bottom of lower cowl to have air stream dra
w exiting cooler air out. Maybe air pressure inside cowl is too great and pr
eventing free exit off cooling air from cooler.
Only pics of coolers in Pulsars showed cooler mounts on port side of cowl at
main cooling air inlet,but the Pulsar III has no room to mount cooler here a
nd may restrict cooling air for cyl walls/heads. I have the Rotax 912ULS-100
HP.
If you or anyone has any info/suggestions I would greatly appreciate before I
start fab of exit shroud. Was planning to make shroud out of alum,same as i
ntake shroud or possible fibreglass.
Or possibly I'm going totally in the wrong direction. I have aircraft in my g
arage with all winter to correct issue along with other small problems revea
led with test flights last fall.

I have a duct that comes from the inlet under the nose. Now yours may
not have that opening since my cowl is special. Not a Pulsar made item.
The opening has a butterfly valve that I can control from the cockpit.
The duct covers the bottom of the oil pan then splits in to 2 each 2.25
dia. ducts to go around the nose gear attach point to the rubber bumper
and then into the oil cooler. The cooler is mounted between the brackets
that the nose gear pivot mounts to. It is as low as I can get it and
still clear the nose gear if there was a hard landing on the nose wheel.
I have no exit duct. I live in the desert where summer temps reach 120F.
Oil temp never reaches 210 on a hard climb out. Usually about 7 minutes
at 1000 ft/min. to climb out of the desert floor and over the mountains.
The cooler is the biggest I can get between the brackets. I can check on
the model & mfg next time at the hanger.

You and I were at Skystar way back in maybe 1997 checking out the Pulsar
II as it was at that time.
Clark Foster has a Pulsar 1 with the 582. He gave me my first ride in a
Pulsar. Must have been about 1997 as well.
