Barry,
I had a similar problem a couple years ago where the ethanol basically
warped the tanks. It did not get into the bond-line that you are talking
about thankfully.
I had to reshape the tanks with bondo and glass :(((
As far as sealing the inside, I chose to lightly sand the inside of the
current sealant and re-coat it with the BUNA N Slosh as you said
https://www.aircraftspruce.com/catalog/appages/bunan.php
So far is works great. I am not sure if you need to sand the inside ...I
was told by someone you did. That was the hardest part because obviously if
you sand through the fiberglass from the inside of the tank...your done :(
I ended up testing 20 different techniques OUTSIDE of the tank so I
wouldn't screw it up.
In the end the drywall corner painter with sandpaper glued to it (the one
in the left side of the 2 part image) with a telescoping paint pole allowed
me to sand most of the inside...then I had to just build a ball of
sandpaper and get the corners.
Now applying the slosh......it is awkward flipping the wing over and up and
down (especially by yourself:( ...bottom line is you can't get full
coverage..but you can see the spots it misses.
The go in and apply the BUNA with a brush to the remaining spots My main
fear was the BUNA and having bristles be pulled out of the brushes etc and
stay stuck in tank. This fear is justified....It is not so much a slush as
it is tar...especially as it starts to thicken up.
In the end, believe it or not a wine glass cleaner worked best (attached)
duck taped to the same telescoping pole to get the spots the original slosh
mixed.
Here are some instructions some else gave me where they cut holes..I didnt
need/want to....BUT the end plate fix for leakage is a must if you have not
done it already...as my tanks had slight leaks on the end plates for 18
years before I did it :(
Again all is good right now with the way I did it.
If you have any questions...call me 321-626-4786
Thanks

Thanks for you're very detailed response. I can't sand the interior of the
tanks because it has baffles installed on the Pulsar III. I am pleased you
were happy with the product. I think it will work well to just fill the cr
ack and seal the Hysol. There are corners cut out on the baffles big enoug
h for the sealer to flow through in the corners next to the spar.
I was beginning to think no one used this forum anymore. =F0=9F=98=84
Thanks again,
Barry
