Like Craig's pictures show, ZAC has changed the way they do quick builds, but the
plans don't seem to have changed to match. I talked to Roger about the change
and the larger hole on the aileron fairlead is meant to allow the entire turnbuckle
to be passed through. I don't know why the balance cable does not mimic
it. I took the large hole idea and applied it to both cables. Attached
is a picture of my fuselage.

Hi Ron,
I completely understood, but many might think these cables have stretch,
where in fact, the cable weight is what's at play here. The concerns for
flutter are
based on the cable weight becoming harmonic and somehow combining to
start a bigger vibration. If this were the case, it would be better to
put guides
at a couple of places along the cable length to support the cable and
then the harmonics of low tension cables would not be possible.

McMaster-Carr as Terry mentions has every screw on the planet. If they don't have
it you don't need it.
I'm using some Torx head screws in several places because they don't slip as much
and they look a lot like an installed rivet.
That said. I picked up a trick when fitting the canopy from, of all places, the
Zenith build manual. A dab of valve grinding compound pretty much stops slipping
screw drivers of all types.

and cheapest place you guys and girls have found to get it. I have been using
Airparts, but I have been spending up to $150 a sheet + Shipping. A lower

Shipping is a huge portion of aluminum prices. That means the best
vendor choice depends on where you are located. It also depends on
how much metal you order at one time.
Aircraft Spruce is a good source of small quantities for UPS shipment.
Perhaps you could tell us where you are located and how much aluminum
you plan to buy at each order so we can make an intelligent recommendation.

material very well and their customer service is very good.

I have the stock aluminum gear that came with my QBK. It weighs in at 45
pounds all by itself.
I just now woke up from my nap (daily thing) and had a dream of making new
gear out of carbon fiber....
I might do that someday but when I went online and saw your post about
bending your own aluminum gear, I wanted to type.
A few years ago I had Grove gear made for my Avid Flyer.
I watched the manufacturing process step by step.
A pattern was used to cut out the shape on 7/8 inch flat aluminum stock.
After cutting out the shape it went to a boring machine where it was "gun
drilled" for the brake fluid. The edges were routed round and the part was
taken to a huge brake where it was bent to specs.
It looked like a landing gear but was not done until the piece was placed in
a large oven to heat temper the metal...
Anyway to make this story short, It was not an easy process.
Good luck with making your own landing gear..
I still like the carbon fiber idea...

At our last meeting of EAA Chapter 91, we had an aerodynamics instructor
from Missouri Central University (the old CMSU) who gave a presentation
on "Seven Ways an Aircraft Can Contact The Ground" (long story there),
and who discussed flutter. There being more than a few 601'ers there, he
had a very attentive audience. After the meeting I asked him THE
question.One of the things he said was possibly to do like Cessna does,
and rig the ailerons with 2-3 degrees down at neutral stick. He said
that each aileron would be in tension against the other, causing a
constant load on each control surface. He said you give up a little
airspeed, but you reduce the possibility of flutter. I also asked him
about putting weights on the aileron pushrods inside the wing, and,
after thinking about it, he felt it was worth trying, but cautioned me
to check a metals nobility chart first to assure I wasn't trading one
benefit for a risk, that of corrosion. Now that I think of it, I do
recall that my 172's ailerons didn't match the wingtips.

That is all it is, a guess, some of us want to know as much as
possible to
avoid mistakes and to build a good solid plane. I think there has been
some
good conversation on the subject of properly tensioning control cables
to
avoid the "possibility" of flutter. I agree with building it to plans
and
flying within the design limitations but coming to the conclusion that
all
of them augured because of exceeding VNE and maneuvering speeds is a
little
over the top. From Bill's account, he experienced flutter, and he
wasn't
busting any design limits and later found his cables were not
tensioned to
spec. This is great information and something we can all learn from,
in my
opinion, that is exactly what this list is for, knowledge. I know I
will buy
the tool to check tension and it will be part of my frequent check
list
until I determine there is no need to check it quite as frequently.
That
should eliminate one possible problem and if I should ever "auger in"
you
can bet it will not be loose cables or exceeding design limits, you
can take
that to the bank. Without the recent discussions I would have probably
twanged the cables and let it go at that, obviously I have changed my
mind.

I did some research and found a couple of sources for flat head, 100 degrees
(not 82 as I had incorrectly stated), Torx (or 6-lobed) screws (I couldn't
find Robertson drive screws):

They sell in bulk (I think the minimum order is a full 18 wheeler) or
packages (of 100). Of course, the 100 degrees is only available in bulk.
If I already had problems storing one wing, imagine a truckload of screws.
No deal.

Microfasteners does not have a picture for this particular item, but the
description is good enough. At $9.70 for 100 (6-32 x 0.5"), I'll probably
give it a shot.
I did not try Brazos as their web site is not geared for on-line sales, so I
skipped it.
I also found an interesting discussion on Matronics, regarding the strength
of these screws. A little long, but educational. If you do a "find in page"
on "machine screw" you will be taken to one of the last postings, which sums
the whole thing up.

All-
I'm getting ready to fabricate a radio tray for my HDS (Which
doesn't come with one stock) and figure 12" long before I run into my
header tank. How wide are the ones that come with XLs?

I haven't found anything written either, but I will test the theory and report
the results. My plan is to make up some cables, tension them above the requirements
and see what happens when I apply a little more pressure, think plucking
a guitar string, then check the tension again. If it doesn't change we will
know then.

AC 43.13 7-146 states that our cable terminals and thimble eye splices should
be tested to 60% of the cable breaking strengths given in table 7-3. 60% of 1300
= 780lbs? It is not the cable we are testing as much as closing the thimble
gap and testing our swaging. They even give a time of 3 minutes as opposed
to overnight as some have suggested.
CH's letter gives the value he used to pre-load the CH2000 cables (750lbs) His
letter also talks about about the guitar string theory of tensioning to 75 and
then later, down to 30.
